SANDMAN DigiSMART organizes, stores, validates, analyzes, and leverages a foundry's molding-sand data legacy for molding process optimization, using prescriptive and predictive data analytics. This lets a foundry move from reactive to proactive green sand control and management, and by corollary, reduce sand-related repetitive casting rejections and additive consumption.

Overview

Foundry data comes from many sources, and it’s often manually recorded, then forgotten in archives as random data. The first step toward Foundry 4.0 is digitizing and digitalizing that data.

SANDMAN DigiSMART collates, structures, correlates, validates, and analyzes this data to surface useful correlations between sand test results and rejections. Available on the cloud, it turns past trends into actionable insight, helping control process variability, improve casting outcomes, and optimize costly additives like bentonite, lustrous carbon, and silica sand.

1. Data Digitization and Integration

  • Efficiently captures, co-relates, validates, and integrates a foundry’s sand data, regardless of volume or source, into a structured repository
  • Standardized, comprehensive, easy-to-use data entry forms based on globally accepted nomenclature and foundry lexicon, so data entered is correct every time
  • Data can be entered through spreadsheets, directly on the software, or via WiFi-enabled tablets and mobile phones
  • Includes optional IIoT sensor and SCADA handshake capabilities for online data capture

2. Experiential Legacy

Foundrymen have long relied on experience and instinct, but skilled, domain-experienced manpower is shrinking. New-age sand systems, running high volumes across multiple patterns and varying sand-to-metal ratios, rarely allow for visual or “feel” based judgment.

DigiSMART captures both historical and real-time data, and its Annotation feature builds a knowledge base from daily experiences, so that insight is institutionalized rather than lost when personnel move on.

4. Data Correlational Capabilities

Allows visualization and correlation of multi-variate sand properties against casting defects over various time ranges, down to individual components or casting groups, surfacing actionable insight into possible causes of rejection. Line charts can be customized across variable date and time series, multiple properties, and rejection types, with directional support to understand what’s driving casting defects during any chosen period.

Root Cause Analytics

RCA using Fishbone/Ishikawa diagrams helps process owners zero in on defect causes, but setup is usually slow and needs data from multiple sources. DigiSMART’s machine-learning RCA, powered by a Correlation Influence Matrix, pinpoints problem areas within minutes, enabling proactive action instead of reactive decisions.

Dashboard

DigiSMART’s Business Intelligence dashboard gives an easy-to-understand, updated view of your green sand system, built for foundry MIS needs.

  • Quick metrics on production and rejections for any selected period
  • Rejection percentage charts by stage, with filters for date, component, defect, and Pareto analysis
  • Pie charts for rejections by type and component

Data Management

Manages sand, casting pattern, and process data across its full life cycle via desktop and mobile apps plus PLC/SCADA integration, capturing data from the mixer, compactability controller, moulding machine, and sensors, updating DigiSMART in near real time.

A comprehensive SPC suite enables real-time statistical analysis of sand parameters against rejections by type, component, or group, fully integrated with alert management.

Administration

Customize the software to suit your foundry: add or remove users, and configure your foundry line, sand categories, and parameters as needed.

Establishing Industrial Internet of Things (IIoT) capability in foundry green sand process management is now possible, as an optional add-on beyond the core DigiSMART features:
